This time I wanted do do something completely different. I wanted to create something in reallife instead of "just" on my computer.
Since I really like Hellboy especially the second movie that came out I decided to build Prince Nuada´s spear (the villains weapon of "Hellboy the golden army")
Here is what it looked like at the end of this project.

How it was done (roughly^^)
At first I did create a 3D modell of the spear to figure out proportions sizes and patterns. Believe me it took quite a while to figure out how the middle part of the weapon exactly looks like.

After the 3d modell was done I started to build a furnace to melt the aluminum and cast the blade.

The material inside the bucket is a mixture of sand, water and plaster of paris to prevent it from melting. I´ve used thick paper, tape and installation foam to create the cylinder which helped me to form the walls of my furnace.
At the end I drilled a hole in my furnace for the airsupply.
After my furnace was done and dry it was time to finally cast the blade. To do so I did create a mold box and used some form sand to create the mold.
The white stuff on the mold is calk to prevent the two halfs from sticking together. Also three holes were needed. One to pour the molten metal into the mold. The other two holes are there for the air to escape.

Sounds not that complicated yet but it took me quite some time to plan and figure out how all of that works since this was completely new for me.
I did cast the blade three times to be able to choose the best out of three. After casting I just had to do a lot of sanding to get a nice smooth surface.


Since I have already created a 3d modell of the weapon and had the luck that we have a 3d printer at work it printed the middle part of the spear. But split it up into 6 parts because 3d prints tend to bend.
But that doesn´t mean that my work on that part was done. On the first image you can see that at some areas the printer had troubles to print clean lines. So I had to trace all the lines with a knife to clean everything up.
I also poured acetone onto them to further smooth out the surface.
Then I took off the groundplate of the prints and filled them with resin to make them more stable and heavier.
Glued the parts together filled all the gaps with modelling putty. Used primer filler and sand paper to get a perfectly smooth surface and started painting and weathering.
Almost forgot! I also did some metal etching with a car battery, jumper cables and saltwater to get that symbol on the blade.
At the end I leather wraped the grip and finaly put all the parts together.

That project was so much fun for me I learned so many new things and finally owning a copy of Prince Nuada´s spear is quite satisfying since this was one of the reasons I started this project.
